Lithium battery in cold storage: 24 V / 138 Ah in the Linde tugger installation space — stable at –20 °C, 30 % more runtime

Published Updated

Haubis operates a cold storage facility with Linde tuggers at –20 °C — lead-acid batteries broke down under these conditions and stopped shift operations. Hellpower developed a 24 V / 138 Ah lithium system that fits precisely into the existing Linde vehicle installation space, withstands sub-zero temperatures continuously and increases runtime by around 30 %.

Background

Haubis is an Austrian bakery manufacturer operating a state-of-the-art cold storage facility. The narrow storage aisles are served by Linde tuggers responsible for internal material flow at temperatures well below –20 °C.

The vehicles are factory-equipped for lead-acid batteries. As shift operation and warehouse throughput requirements grew, it became clear that lead-acid technology was not delivering reliably enough under cold-store conditions.

The problem

Lead-acid batteries lose significant capacity and performance at low temperatures. In a cold storage facility at temperatures well below –20 °C, this meant noticeably shorter runtimes, frequent charging interruptions in the middle of shift operation and increasing maintenance effort caused by accelerated ageing of the lead cells.

Every unplanned stoppage of a tugger placed a burden on the logistics process — in the narrow cold-store environment, where buffer and workaround options are limited, a failed vehicle directly affects material flow. The warehouse's supply reliability was increasingly at risk.

Requirements

  • ✓Low-temperature capability: reliable operation at continuous temperatures well below –20 °C
  • ✓Precise fit: lithium system must fit the existing Linde tugger installation space without vehicle modification
  • ✓Shift-duty performance: sufficient capacity and discharge power for continuous operation in the cold store
  • ✓Lower maintenance: fewer service intervals than wet lead-acid batteries
  • ✓Proven solution: pilot operation under real cold-store conditions before fleet conversion

Solution

Hellpower developed a lithium system with 24 V and 138 Ah — matched to the specific installation dimensions of the Linde tuggers. The existing installation space of the vehicles was used in full, so no modification of the vehicle structure was required.

The battery system was designed for the electrical and thermal demands of the cold storage environment: cell chemistry, BMS parameterisation and charging characteristics were selected to ensure the system operates stably and safely even at continuous sub-zero temperatures.

The rollout began with a pilot operation on six vehicles to validate the system under real cold-store conditions and collect operational data. The results were convincing: the expansion to six further vehicles is already under way.

Outcome

The lithium systems increased the runtime of the Linde tuggers by approximately 30 %. Charging cycles and charging times were reduced by around 20 %. The vehicles remain fully operational even during continuous duty under extreme cold-store conditions — the performance drops seen with lead-acid batteries no longer occur.

Maintenance effort fell noticeably and warehouse planning became more stable: energy-related stoppages are now the exception rather than the rule. The pilot operation with six vehicles confirmed the projection — the ongoing expansion to the next six vehicles demonstrates confidence in the solution.

Frequently asked questions

Why do lead-acid batteries fail in cold storage?
Lead-acid batteries lose capacity and performance disproportionately at low temperatures — at 0 °C usable capacity already drops noticeably, and below –20 °C performance deteriorates sharply. The cause is the strongly slowed ion movement in the electrolyte. Sulphation compounds the problem: lead-acid ages rapidly under partial-charge operation, and in the shift-based schedule of a cold store, where charging pauses are often brief, sulphation becomes a structural problem.
What does a cold storage facility demand from a lithium battery?
The battery system must reliably deliver energy and charge safely at continuous temperatures well below –20 °C. This involves the cell chemistry (LiFePO4 is more stable than Li-NMC in the low-temperature range), the BMS parameterisation (charging only permitted within an allowed temperature window) and the enclosure design (condensation protection when moving between temperature zones). The system must also fit the existing vehicle installation space, as modification is rarely practical in an operating warehouse.
Can a Linde tugger be converted directly to lithium?
The prerequisite is that the lithium system fits the existing installation space and the charger is matched to the lithium chemistry. The Linde tuggers at Haubis were converted without modifying the vehicle structure — the lithium system was developed to fit the existing installation dimensions precisely. Whether a direct conversion is feasible depends on the vehicle type and the available installation space.
What is the advantage of a pilot operation before fleet conversion?
A pilot operation under real conditions — in the actual cold store, with the real shift schedule and the actual vehicle loads — provides reliable operational data before the entire fleet is converted. Unforeseen issues such as condensation when driving out of the cold-store area, unusual load peaks or charging behaviour under strongly fluctuating temperatures show up in the pilot before they become a scaling obstacle.
How do charging times and charging cycles with lithium compare to lead-acid in cold storage?
Lithium batteries charge faster than lead-acid — the charge curve is more efficient and the BMS permits higher charging currents across a wider SOC window. Lithium also tolerates partial charges: a lithium battery can be half-charged in a brief pause without ageing. With lead-acid, exactly that causes sulphation. In cold-store shift operation this means: fewer forced full-charge cycles, less downtime for charging interruptions, greater availability.
