Background

proLogistik Group is a German intralogistics solutions provider. Operations involve mobile devices and units that require an uninterrupted power supply — independent of fixed mains connections and flexible enough to work at changing positions throughout the facility.

Lead-acid batteries had been the established solution for years. However, as efficiency requirements increased, their shortcomings became increasingly apparent: limited energy, high weight and a maintenance burden that regularly tied up resources.

The problem

The lead-acid batteries delivered only around three days of energy — an interval that forced regular swaps or charging interruptions. Each depletion stopped the workflow: processes had to be paused, batteries exchanged or devices pulled from service. The weight of the lead-acid units increased handling effort and burdened personnel during transport.

Added to this was the maintenance burden: lead-acid batteries require regular servicing, and their accelerated ageing from partial charge operation — practically unavoidable in daily use — shortened actual service life. Total operating costs were significantly higher than the purchase price alone.

Solution

Hellpower developed a mobile lithium battery in a power unit format for proLogistik. The concept uses a portable, robust battery pack that can be deployed at changing positions within the facility without a fixed installation point.

The lithium cells replace the lead-acid technology directly: for the same or greater energy content, the weight is considerably lower. The BMS monitors state of charge, temperature and cell voltages and protects the battery against overcharge and deep discharge — without the maintenance effort that wet lead-acid batteries require.

The charging system was matched to the lithium chemistry — faster charging and a partial-cycle-friendly charging strategy extend the battery's useful life and increase its availability in operation.

Outcome

The mobile lithium battery delivers noticeably more efficiency than the previous lead-acid units: runtime clearly exceeds the former approximately three days, weight is substantially lower and charging is faster. Depletion events that interrupted the workflow occur less frequently. Maintenance effort is significantly reduced compared to lead-acid.

What specifically speaks against lead-acid batteries in intralogistics?
Lead-acid batteries are significantly heavier than lithium cells for the same capacity — this burdens industrial trucks, increases energy consumption and can reduce payload. Lead-acid also reacts poorly to partial charging (sulphation): if a lead-acid battery is regularly charged and discharged to only half capacity, it ages rapidly. In shift operations that is a structural problem. Add to this the maintenance burden: wet lead-acid batteries need regular topping up with distilled water and periodic maintenance cycles.
What is a mobile lithium power unit and where is it used?
A lithium power unit is a portable battery system housed in a robust enclosure with a handle or wheels. It supplies stationary or mobile consumers with power when no mains connection is available or practical — for example at changing workstations in warehouses, at mobile inspection stations or as buffer supply for controllers. Unlike a fixed vehicle battery, it is carried or rolled to wherever it is needed.
How large is the weight difference between lead and lithium for the same energy content?
Lithium iron phosphate cells (LiFePO4) have a specific energy of approximately 90 to 120 Wh/kg; lead-acid comes in at roughly 30 to 50 Wh/kg. For the same usable energy content, a lithium pack typically weighs about one third to one quarter of a comparable lead-acid battery. Exact figures depend on the pack design and the usable SOC window.
Can a lead-acid battery in an existing vehicle or device be directly replaced by lithium?
Not always on a straight swap — several points need checking: the charger must be compatible with the lithium battery type and its BMS, because lead-acid and lithium charge profiles differ significantly. The BMS of the new battery must be able to communicate with the existing controller. And the housing dimensions must fit the available installation space. How often does a lithium battery in intralogistics need maintenance?
Lithium batteries with a BMS are largely maintenance-free in normal operation — there is no need to top up electrolyte, no equalisation charges and no acid damage to clean. A periodic capacity check and a review of BMS firmware currency are recommended, but far less demanding than lead-acid battery care.
